One of the most basic utilities of any manufacturing facility or any industry is compressed air. It drives pneumatic devices, pumps automation, clamping and workholding machinery, assists in cooling and lubrication and maintains cutting areas clean throughout machining. Compressed air system is the fourth utility used in most plants after electricity, water and gas since so much of what occurs on the production floor is relying on this.
To change the tools, compressed air is required. Clamps based on pneumatic systems require it to clamp the workpieces. It is required to remove chips and dust by chip and dust removal systems. Devoid of a stable, hygienic, appropriately pressurised air supply, CNC machines cannot work to their optimum efficiency - and they cannot work safely in most instances at all.
Our business, Tech-Land, deals with CNC machining of high precision compressor parts used in the high demand industrial processes. Our other products are compressor systems and parts and, repair and overhaul to companies in the UAE. Our customers are in oil and gas, petrochemical processing, power generation, manufacturing and more - areas in which the reliability of compressors directly influences the continuity and safety of operations.
What Is a CNC Compressor System?
CNC compressor is a term that is applied in two ways. In a way, it is used to refer to the compressed air supply system in which a CNC machine is fed this system - the amount of pneumatic force which a machine requires to drive its numerous automated processes. In a more technical meaning, it is compressor parts, assemblies, which are produced or refurbished with CNC machining technology.
The two meanings apply to what Tech-Land does. One type of user of our compressor systems and components is industrial facilities which require dependable compressed air and our other can be seen in what we offer in precision CNC machining in producing and maintaining compressor components and parts to the narrow tolerances that high-performance compressors require.
The first step toward the two activities is to get to know more about the compressors, how they operate and what they are utilized.
A compressor receives air or gas at a certain pressure and supplies it at a pressure that is higher. That compressed air or gas can be then used to perform some useful work, either by operating a pneumatic cylinder, running a tool, operating a valve, or by powering a process system. Various compressor designs have different ways of compression, and different compressor designs fit the various applications, pressure and flow needs.
CNC Compressors are used to assist in machining.
The system of compressed air has almost every area of experience in a CNC machine tool working environment. A closer look at what it does is given here:
Automatic Tool Changing
The modern CNC machining centres have automated tool changeover and cycle through various cutters, drills and boring tools in accordance with the program requirements. It occurs very fast only taking a few seconds to occur and it is fully pneumatic in nature. The mechanism is made with compressed air to detach the current tool and fix the next one. In case the air pressure decreases or the supply is not consistent, the changes of tools will not be accurate and the effects vary between machining mistakes and dropped tools and broken spindles.
Chip and Dust Removal
Swarf and chips are always generated in the process of metal cutting and must be removed out of the cutting area to avoid interference with the tool path, scratching of the finished parts or recutting in a manner that influences the quality of the surface. The chips are made and blown away by air jets to the cutting zone. Dust removal by vacuum and air systems is used in woodworking and machining of composite to maintain cleanliness of the machine as well as the environment.
Workpiece Clamping
Pneumatic clamps and vices are also common in CNC machining since they can be automatically run with the use of programs and no human intervention is necessary to release or clamp and recycle levels of force, as well as produce all types of clamping forces without operator intervention. This is all subject to a good supply of compressed air. Workpiece movement, machining errors, and safety hazards are all direct paths to inadequate clamping force, which is caused by insufficient air pressure.
Cooling and Oiling Support.
Minimum quantity lubrication (MQL) systems use compressed air and spray a precisely regulated spray of cutting fluid directly on the tool-workpiece interface. This method consumes significantly fewer coolants as compared to flood cooling yet it still offers effective lubrication and cooling. Air-blast cooling is also done using air where a focused stream of air cools the cutting zone fluidlessly.
Automation and Control
In addition to the machining operation, compressed air drives the valves, cylinders, and actuators that constitute automation systems of the present-day CNC cells - part handling robots, pallet changers, door actuators, and safety interlocks, among them. It is the consistency of the compressed air supply that determines the consistency of the automation to the extent.
Laser Cutting Support
Compressed air is used in CNC laser cutting machines as an assist gas blowing molten material out of the cut kerf to maintain a clear laser path and provide clean and precise cuts. The quality of the air supply has a direct impact on the quality of the cut; since the air supply contains water or an oil, this can lead to defects in the cut surface or even damage of the laser optics.
There are various types of Industrial Compressors.
Technology of industrial compressors is divided into various design types with various operating principles, strengths and common types of applications. The type of compressors that Tech-Land deals with are all the major ones used in the industrial facilities in the UAE.
Centrifugal Compressors
The centrifugal compressors operate by accelerating the gas by use of a large rotating impeller followed by transformation of the kinetic energy of the gas to pressure by diffuser. They are continuous flow machines which are well applicable in processes where high amounts of gas are needed at moderate to high pressure.
The main parts, i.e. impellers, diffusers, shafts, and casings, must be manufactured with great precision. The geometry of impellers in general is a critical part: minor deviations of the designed blade profile influence its efficiency, as well as pressure-flow properties of the machine. The standard manufacturing process of these components is CNC machining, which is usually supplemented by five-axis capability to produce complicated impeller surfaces.
Centrifugal compressors are commonly employed in oil and gas plants, petrochemical plants, power stations as well as large industrial air supply systems. They can operate continuously without much vibration when dealing with large volumes of gas and this has made them a popular choice in most process industry applications.
Reciprocating Compressors
Reciprocating compressor is a compressor that compresses the gas in the cylinder in a back-and-forth movement using a piston. They can produce very large pressures and are well adapted to processes that can tolerate intermittent running and need large pressure relationships.
These parts, namely cylinder heads, pistons, connecting rods, crankshafts, and valve assemblies are also prone to great stresses of a mechanical nature and must be fabricated to exact tolerances so as to be sealed in a proper manner and have long life. These parts are machined by CNC machining that provides the dimensional accuracy and surface finishes needed during reliable operation of the reciprocating compressor.
Reciprocating compressors are used in the gas pipeline compression, high pressure process, chemical plants and in any other place that requires the production of high-pressure gas using a low-pressure source.
Screw Compressors
Screw compressors employ two (intermeshing) helical rotors one (male) with one profile and the other (female) with a different profile to interlock and gradually squeeze the gas as it passes through the length of the rotors. They are continuous flow machines which have smooth and low vibration and are among the most popular compressor type that is used in industrial plants.
A screw compressor performance consists of the rotor geometry. The helical profiles need to be cut to a very narrow tolerance to ensure the narrow clearances between the rotors and consequent between the rotors and the casing. These clearances dictate the amount of gas that comes back to the low-pressure end out of the high-pressure end - and hence the efficiency of the compression. Rotor profile CNC grinding is also a very specific operation, which needs advanced machinery and strong technical skills.
Screw compressors are widely applied in industries air systems, plants/ factories, food processing, and oil and gas. Their reliability, efficiency and relatively smaller size allow them to be used in a vast variety of industries.
Axial Compressors
Axial compressors compress gas by increasing its speed by raising and lowering rows of rotating blades and stationary vanes consecutively, as the pressure rises successively. They can also work with quite large gas ransoms and are applied where high throughput is more significant than high pressure ratio.
The vanes and blades of an axial compressor are complicated aerodynamic parts that have to be fabricated to the exact profiles. These components require machining to a high degree of precision, which is facilitated by CNC machining (usually in 5 axis mode to cut the complicated blade shapes). The casings and discs which compose the remaining part of the assembly also demand accuracy machining.
The use of axis compressors is mainly in gas turbines, large-scale power plants, and aviation engines. They are one of the technically challenging machines to be produced and serviced.
CNC machined parts of compressor.
The performance of a compressor is directly related to the quality of the key components of the compressor. At tech-land we produce and repair the entire variety of precision components of compressors with the latest CNC machining centres. The elements that we deal with are:
Impellers and rotors - the moving parts that actually accomplish the work of compression, which must have fine geometry and excellent balance.
Shafts and journals - means by which the rotating assembly is forced, and bearing location dimensional tolerances are tight.
Cylinder heads and pistons - cylinder sealing and compression components in mechanism of reciprocating compressors, which are highly stressed in the cyclic manner.
Valve components - These are involved in controlling the flow of gases in and out of compressor cylinders and they need precise seating surfaces in order to operate effectively.
Casings and housings - These give the structural support and passages of the gases, and must be machined carefully at the mating faces and at the positions of the ports.
Seal parts - seal off high and low pressure areas, must be of a specific dimension and proper surface finishes.
All of our products undergo dimensional inspection prior to them leaving our plant. We operate to customer drawings and specifications and we are also able to reverse engineer parts where drawings are not available
Materials We Work With
The compressor parts are under harsh working conditions which include high pressures, high temperatures, exposure to process gases, and mechanical loading at all times. The choice of materials is thus equivalent to production accuracy.
We deal with a variety of materials which are applicable in compressor equipment such as stainless steel which is used in corrosion resistant part of the equipment, alloy steel which is used in high-strength structural components, carbon steel which is used in standard pressure equipment, titanium alloys which are used in weight sensitive equipment and specialist materials which are used in aggressive process environments.
Our team is able to recommend on the choice of materials depending on your operating conditions, nature of process fluids and life requirement.
Compressor: Repair and Overhaul.
Continuous industrial service compressors will ultimately need service, repairing and overhauling. This work is performed during the working condition, in accordance with the history of the machine maintenance, and the outcomes of monitoring and inspection of the conditions.
Typical compressor issues that are subject to repair are air and gas escaping through damaged seals, the drop in pressure production through internal wear or clearance, bearing failures, which are a source of vibration and noise, motor problems, which influence motor drive activity, and valve failures in reciprocating machines.
We would begin our repair process by inspecting the compressor in detail one of the most important steps to perform is to measure the vital dimensions and evaluate the surface condition, examine cracks and other damage, and test the state of seals, bearings and other wear parts. It is on this evaluation that we come up with a clear repair plan that entails what must be done and what must be procured.
Repair is performed by means of accuracy CNC machining to make worn parts to their original size, with replacement of seals, bearings, and other consumable parts by using original or certified spare parts. In a complete overhaul, we will perform full dismantling, an examination of parts, repair, and replacement where necessary, reassembles to re-establish clearance and testing of the machine before it is released into service.
Compressor Replacement
All compressors are not repairable or should be repaired. When a machine ends its service life, suffers severe damage and where repairing the machine costs almost equal to the replacement costs, the best thing to do is to install a new one.
We also sell replacement compressors and compressor parts to industrial customers in the UAE where we assist the businesses to find the right specification to use and have it installed and commissioned correctly. We have the inventory of the most demanded spares, and we are able to procure specialist parts.
